What a new 40 to 50 million pound line has to move

A frozen protein producer filed for a new line at 40 million pounds a year. Seven months later its chief executive put the added capacity at 50 million. The company's own spec sheet says every case weighs 10 pounds. What that comes to per minute, per pallet and per person is not in the public record. We worked it out from the plant's published numbers.

Three facts from the public record

No sliders on this one. The band is the plant's own two published numbers, seven months apart, carried at both ends rather than split. At the finished 100 million pound site the same arithmetic gives 10 million cases a year.

Two versions of this conversation, and the plant's answer decides which

If the new line is not yet at rate, the arithmetic above is a specification input and there is still room to change what gets bought. If it is already running, the same arithmetic is a baseline, and the question becomes which of the existing lines is the constraint. We could not settle which one is true from any public source: the last public statement put completion in early 2026 and we found nothing after it. So we carry it as a fork rather than an assumption, and we would rather know which one they are in than guess.

One qualifier moves the numbers up rather than down. The 10 pound case is cited from the foodservice line. Where the new line runs retail packs, the cases hold less weight, so both the case count and the pallet count rise our estimate. Treat every figure in the ledger as a floor.

What the decision costs to get wrong

A line that has to move 11 to 14 cases a minute is either a cell or two to three people per shift. The rate is what sets the cost of being wrong. A cell quoted at 14 cases a minute that delivers 11 is a 21 percent shortfall on the higher of the plant's own two figures, and that gap does not close on its own: it is paid for in overtime, in an added shift, or in the line the plant did not think it had to build. Integration engineering alone runs $18,750 to $80,000, and a cell that misses its promised rate is a $150,000 to $500,000 mistake that runs for years our research. The quote a plant gets comes with the seller's own simulation attached. It is competent, and it is theirs. What does not exist anywhere in that transaction is a number checked by someone who is not selling the cell.

Our standard is the one already in the published record: a robotic tray-loading cell at a food producer whose simulation predicted 4,110 packs and whose installed line then delivered 4,110 cited. That is their work, not ours, and it is a tray-loading cell rather than a palletizing model. We cite it because it is the standard we hold ourselves to: the number is predicted before the plant spends and measured after.

Whether the expansion is complete and the new line is at rate could not be confirmed from any public source as of September 2026. That gap is stated rather than assumed away.
